Okay so I have re-installed everything and wound the recoil again. The knot is now tucked in neatly to the recoil but It is still jamming up. When I loosen the bolts that hold it in place it snaps back fast. Here is a picture, do I have the black think on top lined up correctly?

OK, am looking at this picture closely, and it almost looks as if the white plastic rope pulley is pushed up slightly off the lower reatainer…This could be jamming the pulley. The question is why….Again, I will ask about the little plastic bushing. Did you have that lower spring retainer piece off? Perhaps it is in upside down forcing the pulley upwards, just a guess, don’t know if this is even possible. Perhaps the rewind spring is not properly oriented in the lower retainer, but I don’t see how this could happen unless you had it apart. Perhaps the spring is damaged in such a way to force the white pulley upwards, but this seems doubtful…
May 4, 2020 at 7:33 pm #202007That’s a keen eye, I do see what your talking about I think, at the bottom it looks to be sitting up too high. Okay it comes apart again and I will check it all out again. I will update again when I can. Thanks!

I was reading an old bulletin on older rewind starters like yours and one issue that came up was spring problems … the solution recommended was to shorten the pull cord a few inches
what happens if you pull the cord out 75% ….does it rewind back in with ease ?? then try 90% if works ok at 90% pull out just shorten the cord …. up to you !

May 7, 2020 at 2:11 pm #202371What kind of knot is being used at the end of the rope on the starter spool? The ropes termination style is different on a few models of this starter.
May 13, 2020 at 8:51 am #202965Sorry for the delay in reply, the weather up here has been like winter for the last week and I have not been able to even look at the motor. I do appreciate the help though and I will continue looking at the issue today and report back.
To answer the last two questions the length that I pull the cord out does not seem to matter. It seems to jam either way.
In order to get the knot small enough so that it does not rub, I tied it as tight as I could using two pairs of vice grips and then I melted it down with heat and squeezed it with pliers until it was fit into the groove without rubbing. Admittedly the rope is kinda old, might not be a bad idea for me th source a new pull rope actually.
The more I look at it the more I suspect what Fleetwin had already mentioned about something not being right at the bottom with that little plastic tab groove or perhaps a bad spring.
