      Hi,

Is there a trick to pulling the ribbed portion electric shift wires through the mid-section? Have disconnected it and it is ready to be pulled through the hole that is between the inner and outer housing. Have removed the rear outer housing cover for better access and have tried a spark plug wire puller to grip the harness but no go. Fleetwin suggested WD40 but no results. Any way to rotate the inner housing out from the front outer housing/steering tube?

Trying to be gentle with this harness since it’s a problem if I screw it up.

      Thanks for your help.

This can be a tricky operation indeed, especially on a salt water engine, sometimes these harnesses get packed in tight with salt where they come through the inner exhaust housing where they come through into the lower cowl. You have to pull down hard enough to pull the harness through, but know when to abort the attempt to avoid ripping the stuck harness apart. Is this a fresh or salt water motor?
Admittedly, I have never actually done a water pump job on the unique gearcase setup on one of these old 100hp engines. But, now that I think about it, I seem to remember watching another technician pull the gearcase down with the extension housing attached to it. In other words, remove any external bolts holding the extension housing to the exhaust housing and pull the gearcase and extension housing down together.
Hold off on further attempts while I look to see if I have a manual for an old 100hp, perhaps someone else has a book and can look as well.

OK, yes the extension and gearcase must be removed as a unit, sorry for the confusion. So, remove the two bolts holding the extension housing to the exhaust housing, and pull the gearcase/extension down as an assembly.

            fleetwin,
Thanks. Low hour motor, no sign of salt water. I’m in Chicago area, so that would be unlikely. I have pulled it down with the extension attached, also removed back of outer mid-section to have better access. Harness is hung up in the hole at the front part( close to steering pivot) of the mid-section between inner and outer shells. No way to get a clear view or access to it. Giving up for now. It seems to spray water well from tell tale with current impeller. Hope it will get me through a few rides.

In the off season, I’ll have to unbolt the leg from the steering pivot, and unbolt power head to be able to gain access. Don’t want to tear up this harness. Can’t believe it is that stuck in the hole.

OK, that sounds like a good plan. It is much easier to remove the powerhead and work the cable out from inside the exhaust housing before pulling the gearcase down. You sure don’t want to have to find and replace that harness.
