      First attempt at the forum. I have a KG9 (ser. # 405636) and am on my way. I have the powerhead on the bench and the mag removed. I am at the point of dealing with the endcaps and bearings but lack the tool to both pull and reinstall the bearings and seals. Any tips on doing this procedure?

        Welcome George! I am sure someone with more knowledge than me will answer your question. I split the cases on my mark55 to get those end caps off. I DON’T know if they will come off without doing that or not. Those four cylinder mercs can be good runners. They actually develop 40hp or a little more. You probably know that. It would be a good idea to split the cases and check for scored pistons and de-carbon the exhaust. Back in the days of crappy two cycle oil these old motors plugged up with carbon. Remember to use some heat on stuck bolts. A new set of rings will make it purr like a kitten!

            I am working on finding someone to rebuild the magneto. In the manual upgrades are mentioned to sealed bearings. Mine has the old style with a cork spacer and a seal in the case. I find tractor mag rebuilds and the Kiekhaefer mag mentioned so that part is underway.

            There seems no reason not to do a total rebuild as everything is there. Any bearing I have uncovered seem rough so I will keep going. The bearings in the lower unit were rough as well as the mag. I can see into the cylinders and don’t like the look of the walls of the cylinder. Rings don’t look bad but all that has to come apart.

            Thanks for the response, at the moment I am stymied by the lack of a tool or too…

              George, I recommend Chuck Petersen of Peterson Racing in Wisconsin. He’s built a couple mags and power heads for me. His work is top notch and he’s super meticulous. A very easy guy to deal with as well.

              He can do anything in the power head. Removing/re-installing the bearings and seals in those end caps can be very tricky. Ask him about the range of services he can provide. He specializes in 4 cylinder Mercurys and knows his way around them very well.
