      Not that I can add anything useful to the subject, but, I do wonder why welding in some material to machine and tap a new thread is not done. From what little I know of old outboards welding gas tanks, crankcase, clamps, towers, props were commonly done along with machining as required. Would someone who knows care to comment on pros and cons of the subject?

        because of dead end cylinders the powerhead MUST be disassembled to do the welding. has been done but only IF the powerhead has been disassembled for some other reason.

          I had some welding done on a Tecumseh 10 hp snow blower engine, whose connecting rod came through the side of the block. It cost me $85, done by a professional welder. It looked fine; but what happened was that it warped the block enough that the piston didn’t travel full stroke without binding. The block was junk. (Yes, the piston went up and down okay before the weld.) Okay, maybe I could have then paid a machine shop to re-bore it; but it just wasn’t worth it. Anyway, I’ll never have another small block welded.

            I have TONS of 50’s two cylinder Mercury blocks and cases if you can’t fix the one you have. I was was just considering starting to list them on eBay yesterday.
